So I spent about 10+hrs over the weekend running several feet of stainless 1" bar in the cnc lathe. Im still waiting for brackets to get back from laser and forming to weld to the fitting so you can secure to the block like the oem unit. But here are some pics of OP2 machining sequence and mocked up on a block with a 90* fitting.

Interesting idea! Are you going to slip the -10 hose over the standard return line or weld up a fitting to the return pipe?

not sure what you mean by standard return line. On the block side you remove the tube piece thats bolted and pressed into the block and slip this fitting in which will eventually be bolted in securely. It isnt a press fit but seals with the oring.

On the turbo side pretty much all garrett/precision/borg are/can be fitted with a -10 fitting, which im sure your aware of. This piece is more so made for rotated type setups, to basically make for a nice clean seamless/worry free install that you dont have to worry whether or not the hose fits on that tube nicely, and you got the clamp all tight, etc....

I hate the oem setup, and knew there was room for improvement. did some brain storming, and solidworks stuff and came up with this.

oh....and I finished the endtanks in solidworks yesterday so I sent the files off, should have them next week and welded on the radiator core.

Inconel FTW! Was originally expecting 3 setups to be mandrel bent, since thats what we estimated from the usual length of tube,but due to the piece of tubing being that was delivered being an extra long piece, I know have 5 :) :(

Downpipe material is 3"x.049" 321 stainless, bender had enough to make five downpipes so he made five 2 1/8" x .049" inconel 625 uppipes. Tubing weighs about 5 lbs or so lighter than a comparable 16g/.065" wall thickness setup, but is much MUCH stronger :biggrin1W

So here is a quick pic, obviously mil spec 321 stainless on the right and inconel 625 on the left. The 321 was also very expensive...usually 2"x.065" 321 costs me around $20 a ft, but this stuff is 2 1/8"x.065" and costs $60 a ft. The 2 1/8" being an odd ball size and usually found in .049" due to it being mainly for aerospace use and thinner wall sizes are more popular. Took about 2 weeks of calling around for it and finally had some shipped in from florida.

Really nothing that special to look at, could easily get mixed up with some stainless and not even know it til you tried to weld it. This stuff is very different welding wise compared to stainless. Luckily I have some 625 filler rod from my last job welding aircraft exhausts because that stuff costs about $60 a pound.

Picked up a stack of mandrel bent downpipes today, filled my entire back seat. 12-304/.065" and 5-321/.049" downpipes. The thin wall 321 dp has a noticable weight savings from the 304 setup. the 321 dp is the grey/dull setup and the one on the floor is the 304. same layout just different material and wall thickness.

Here is my new custom radiator I made in solidworks. 1/8" aluminum lasered and cnc bent endtanks. Machined inlets and outlets, machined filler neck. The bung I dont have yet as I spaced on that part. All the fittings will be welded from the inside for a nice clean sleek install. Core is from a high end radiator supplier in the U.S and not some cheap chinese core. Anyways here it is mocked up and ready for welding once i get the bung for the drain setup.

kmurphy judging by your pics you seem like the right person to ask about welders. I would like to get into welding and would like some input on what kind/style to get. I am leaning more towards a TIG as I hear they make some of the cleanest welds. However they are supposed to be harder to learn right? Wire feed MIG should be easier to learn but they spatter and you have less control?

Me and a friend want to go halves on one we have about $1200 to spend-what are some good brands to look at and some features we need or don't need.

Thanks for any input you can give on the matter.

I just sold my lincoln precision tig 185 for 1200 with a big bottle. I suggest learning tig welding. I think everything else is just a "waste" of time. Tig is all about practice and training your body to control 3 things, where your tungsten is at, your foot adjusting your amperage, and your other hand placing the filler. At first its kinda mess but after awhile everything flows together. Everyone seems to prefer miller for tig welders especially if you go the dyansty route which i will when i have 6k sitting in my pocket, but i loved my lincoln precision tig unit. I have 2 syncrowaves that i use at work, and i prefer the lincoln unit to them. The lincolns you can find for that 1,200-1,500 range.

Once you have a welder you'll find a million uses for it.

Mig with an argon/oxygen tank and you will be putting out clean, smooth welds, great to learn on (((oh, and no splatter either:cool:)))

If you're looking for a used welder try jalopy journal. Those dudes are always selling welders.

theres almost always splatter with mig. Mig is so easy to learn its not worth learning first atleast to me. I choose to learn tig welding first. Even though i rarely and i mean rarely pick up a mig, its easy to do because you apply the same things you learned with tig to mig.

With tig i can weld stainless, inconel, titanium, aluminum, mild steel all with the same torch and tungsten, all i need is different filler. Try that with a mig.

If you want something with versatility and produces clean nice welds than go with tig.

you might also want to look for a used miller diversion, its a nice little tig. Its a inverter based machine so it draws little power and is used on 110v plug. Its the nice of a small suitcase so its easy to tote around. Can be had for a little over 1k.

Radiator pretty much 99% done and welded, then intercooler tanks welded up but not attached. Going to machine some weld ferrules so i can use wiggins clamps. Much cheaper machining your own weld ferrules and o-rings and all you buy is the clamps. Anyways here are pics, kinda different not sure if i fully like the intercooler setup as its not your standard setup but its cool none the less.

Well I should have some very nice porn sunday night if all goes well this weekend. Building a fully v-banded rotated setup this weeked. Only flanges in the system are going to be to the heads, everything else is v-band throughout the entire exhaust setup. 321 stainless steel headers, inconel 625 uppipe, 321 downpipe. Turbo is a hta86 with the Tial stainless housing.

Pretty much going to sh*t on just about anything out there.

ummm maybe, but its not for the excursion, might have posted in the wrong thread, its for a suby.

So i made 2 of these little guys today on the cnc lathe at work. Got a pdf from TIAL a couple weeks ago with some dimensions of the flange, took the dimensions that I needed and made a solid model of what I wanted it to look like in Solidworks, then on to the machining phase. 1 of them is for a fixture for the rotated setup. 2nd one will be used on a welding positioner to weld the v-band flange on. To make sure your v-bands dont leak, you always want to weld the v-bands clamped to another flange or a big chunk of aluminum that has the same dimensions which keeps the flange your welding from distorting from heat and the aluminum also does an excellent job of acting as a heatsink pulling the heat out of the flange.

Rotated uppipe is done and pretty much ready for production. Jig worked out nicely. Need to face off a certain amount of thousandths on each side of the jig to compensate for material shrinkage during welding. But other then that, its golden. Downpipe fixture is next, already have flanges located, o2 bungs located, and bracket made as well as made in solidworks which is out getting lasered and cnc bent. Thanks to stupidchicken for use of the downpipe for making sure downpipe was positioned correctly.

This is the 321 stainless steel version tubing. Pictures of inconel uppipe and 321 header coming in the next day or so.

I ordered some small OD tubing with a thin wall thickness of .028" as well as some very nice tube benders. Today i removed the stainless braid avcs line i had on my car and bent up some .25"x.028" 304 seamless tube. I then put 37* flares on either end and installed it ont he car. Came out very clean, might redo it so it cuts in after the head breathers, but undecided. didnt have the camera with me so i'll get some pics tomorrow in the AM. Going to run the power steering lines tomorrow hopefully.

So i ran 3 test units today to fine tune the program on the cnc lathe. running 2 feet worth of fitting tomorrow and the bracket file is sent for quoting at the laser company. But this replaces the big black plastic fitting and it might replace the aluminum fitting on some pumps as well, but need to check the dimensions of that to see if this fitting matches up to it. But you essentially remove the power steering feed fitting and replace it with this. This will allow mounting of a power steering resv somewhere else in the engine bay and makes line routing a lot more versatile since you arent constrained to the the oem fitting and you'll be able to use a nice worry free way of installing with an fittings and hose, or stainless hard line which i'll probably be doing. -8AN fitting made from stainless rod, bracket will be 12g 304 laser cut.

Test fitting the unit in the pump today and had a nice snug fit inside the hole in the power steering and the o-ring fit nice and snug as well.

Here is a full 321 header with v-band outlet, and an inconel uppipe. Uppipe-Manifold v-band setup is a custom in house deal I make/modify. Turbo used from pics is a 35r, but the turbo going on this setup is an hta86 with a tial v-band housing. owner is shooting for over 600whp on e85. Turbo is kinda propped against the head since i only have one clamp and thats the only way i could get it to stay for pics. ENJOY!!!!

Picking up everything from getting ceramic coated on friday. Everything is getting done in a semi dark silver titanium color. Turbo kit is incredibly light, I'll have to weigh everything once it gets back. The inconel uppipe with v-bands feel like 1lb, as well as the downpipe with the thin wall 321 tubing and v-bands on both ends.

I'll get pics of everything mounted up on a motor as well.

Built a couple parts this morning and then proceeded to get bored and I was alone inthe shop. So..... I ended up cutting off sheetmetal from the front end, cut out the center radiator support piece, cut some tube and put it ont he tube bender and made a small cross member to mount my new intercooler. I may end up cutting more stuff of as well from the front end mainly the lower radiator support and replacing it with some tube so I can better mount my custom radiator and intercooler. Not sure what i got myself into, but......hopefully I make the most of it :)

Oh....and my muffler shell bodies came back from laser and forming and look very nice. So hopefully i'll have my new catback made within 2 weeks or so after i get the perforated tubing mandrel bent since there are 2 slight bends inside muffler to help quite things down.

So here pics of the muffler shell/body back from laser and forming. Designed it to mimic the shape of the stock sti muffler body for stealthy appearance. Will use a 3" perforated tube inside with 2 - 18* bends inside to hopefully help quite it down.

I initially didnt cut that much, I weighed the material i took off and it didnt register to be a 1 lb of sheet metal on the digital scale. Its pretty much the center support that runs vertical and some side sheet metal stuff by the headlights. Doing just that and we can easily mount everything. I dont know why i cut off as much as I did later but I did. I was bored and wanted a project, and now I certainly have a project....lol.

But we can easily get everything to work and keep it class legal with small revisions to how i set stuff up.

Sounds good to me. As long as I don't have to cut the lower radiator support like you did lol. Remember I have to use my stock front bumper beam too. I dunno if you can check that or not as I have your stock beam hahaha

radiator is mounting in final. Need to cut and bend a piece of aluminum to weld to the top of the radiator to cover what i cut off the original core as well as seal the top of the radiator. need to plumb lines for the radiator as well. Still need to redue endtanks for the intercooler and plumb intercooler piping. Need to get my car done and out of the shop, has taken way too long. Plus the ****ty daily is about to **** the bed and dont want to be without a car.

so an easy way to go big twinscroll-
1. jdm header
2. laser cut stainless oem jdm flange to mate up to oem jdm header.
3. place prebent tubing in jdm header and oval tubing on the turbo flange side and weld her up .

well pics still dont work, but if you click on each of the picture icons it will show you the picture in another tab, redited post with thumbnail pics but you wouldnt know since the pics dont f'in work. just click to see pics

Was there when I got the engine started. Have only driven it in my driveway. Everything looks good, the engine makes a consistant tick from the driver's side head though. What I get for buying an engine with a broken t-belt, my own fault. Compression was good, oil is clean even after letting the engine warm-up 4 times, no smoke from the filler tube, no oil leaks. The sound is steady and increases rythm with RPM.

I'm going to play it safe and have DB diagnose the problem.

Fabrication should be wrapped up this week. Intercooler done except for the tubing part that needs to be welded to the endtank. radiator and intercooler are headed to anodizing end of the week, and will return nice and black.
